Indeed, inventory is one of the <a title=\"7 wastes of lean\" href=\"https:\/\/staging.opexlearning.com\/resources\/purpose-and-process\/8326\/\">7 deadly wastes<\/a>. Is the traditional position of Lean justified in thinking so negatively against inventory and the warehousing that goes along with it?<\/p>\n<p>There are at least 3 critical items that allow you to <a title=\"reduce cost using lean manufacturing\" href=\"https:\/\/staging.opexlearning.com\/resources\/lean-management-and-cost-reduction\/4592\/\">reduce costs<\/a> and increase service level in warehousing:<\/p>\n<ol>\n<li>Tight and Necessary <a title=\"what are your warehousing processes that are value add\" href=\"https:\/\/staging.opexlearning.com\/resources\/warehouse-management-processes\/7300\/\">Warehousing Processes<\/a><\/li>\n<li>What <a title=\"warehouse metrics help you measure your warehouse processes\" href=\"https:\/\/staging.opexlearning.com\/resources\/warehouse-management-metrics\/7310\/\">Warehouse Metrics<\/a> do you have in place to help you determine if your processes are going well or not.<\/li>\n<li>You <a title=\"where to locate your warehouse\" href=\"https:\/\/staging.opexlearning.com\/resources\/distribution-center-location-optimizing-your-logistics-network\/9312\/\">warehouse location<\/a> is optimal in the first place to meet service level commitments.<\/li>\n<li>These together will help you <a title=\"how to reduce costs in your warehouse\" href=\"https:\/\/staging.opexlearning.com\/resources\/warehouse-reduce-costs-increase-service-level\/10028\/\">reduce costs in your warehouse<\/a>.<\/li>\n<\/ol>\n<p>Single Piece Flow, while an ideal state for a company to be at, is not realistic when it comes to warehousing. Why? Well, there is a fixed cost any time product is transported. This is especially high when the carrier is ship or plane or train; and to amortize this fixed cost it is necessary to fill the carrier to capacity. Consequently, a distributor may consolidate shipments from vendors into large shipments for downstream customers.<\/p>\n<p>Similarly, when shipments are consolidated, then it is easier to receive downstream. Trucks can be scheduled into a limited number of dock doors and so drivers do not have to wait. The results are savings for all involved in the supply chain.<\/p>\n<p>Put another way, suppose there&#8217;s a large retailer with thousands of suppliers. Imagine if those suppliers replenished each retail store directly. That scenario would mean that each trailer would leave the supplier mostly empty or Less-than-truckload (LTL). The model might be illustrated as follows:<\/p>\n<p><img loading=\"lazy\" decoding=\"async\" class=\"size-full wp-image-10029 aligncenter\" title=\"warehouse-consolidation-lean-1\" src=\"https:\/\/staging.opexlearning.com\/resources\/wp-content\/uploads\/2012\/01\/warehouse-consolidation-lean-1.jpg\" alt=\"\" width=\"489\" height=\"531\" srcset=\"https:\/\/staging.opexlearning.com\/resources\/wp-content\/uploads\/2012\/01\/warehouse-consolidation-lean-1.jpg 489w, https:\/\/staging.opexlearning.com\/resources\/wp-content\/uploads\/2012\/01\/warehouse-consolidation-lean-1-276x300.jpg 276w\" sizes=\"(max-width: 489px) 100vw, 489px\" \/><\/p>\n<p>In the example where each supplier replenishes each store directly, we achieve the following transportation plan:<\/p>\n<blockquote><p>Vendors v * Stores s = # of direct shipment transportation runs.<\/p><\/blockquote>\n<p>And, each direct shipment will likely be less than truckload and the consequent costs will be much higher.<\/p>\n<p>The alternative is to have a consolidation warehouse. In this scenario, we have Vendors or Suppliers that have inbound shipments to a consolidation warehouse, then that warehouse delivers direct to the stores. The result is the following transportation plan:<\/p>\n<blockquote><p>Vendors v + Stores s = # of direct shipment transportation runs.<\/p><\/blockquote>\n<p>In this scenario, the costs incurred is much lower and the shipments will likely be larger with lower fixed costs.
